Seven loops, best outcome first

A container gets six chances before anybody reaches for a granulator.

Most recycling businesses have one loop: in, ground, out. We run seven, in a strict order, because each loop upstream of granulation retains more of the energy, water and carbon already invested in the object. Triage is slower, costs more in labour, and recovers about three times as much.

Short answer

Every container arriving at our yard runs a fixed triage: reuse as-is → wash and return → rebottle → salvage the cage → upcycle → granulate → mill the steel. Landfill is not on the list. Roughly 83% of intake leaves as a container and the remaining material becomes feedstock.

The triage

Seven loops, in the order they are attempted.

  1. 01

    Reuse as-is — 61% of intake

    Sound cage, clear bottle, documented benign prior contents. Triple rinse, new gasket, leak test, photograph, Grade A stock within the week. Avoids 88 kg CO₂e per container.

  2. 02

    Wash and return — 22%

    Residue identified, cycle selected — cold rinse, hot caustic or degreasing. Emerges as Grade A or B depending on what the bottle looks like afterwards. Avoids 83 kg net.

  3. 03

    Rebottle — 6%

    Bottle hazed, crazed or odour-retentive; cage sound. New HDPE bottle seated, old bottle to the granulation line, unit re-marked where required. Avoids 55 kg.

  4. 04

    Salvage the cage — 3%

    Bottle beyond saving, frame worth keeping. Cage enters rebottling stock for somebody else's unit; base repaired or replaced. Avoids 36 kg.

  5. 05

    Upcycle — 0.9%

    Structurally sound but failing the wash line, or a shape better suited to something else. Becomes a rain harvester, planter, wash stand or fire caddy. Avoids 31 kg and adds another decade of use.

  6. 06

    Granulate — 8.1%

    Genuinely finished. Cut, washed, granulated into clean HDPE regrind for pipe, conduit, pallets and crates. Avoids 30 kg through displaced virgin resin.

  7. 07

    Mill the steel — with loop six

    Cages and bases baled by grade to a regional mill. Steel recycles infinitely with no downgrade at roughly a quarter of the energy of primary production.

Read the last two columns together and you see the whole industry's problem: landfill is the fastest option by a wide margin and recovers nothing. Doing this properly is a labour decision before it is an environmental one.

Why the order is fixed

A triage that can be reordered by whoever is on shift is not a triage — it is a preference. Ours is written, posted at the intake bay, and audited monthly against a sample of processed units. The reason for the rigidity is that every reordering is a downgrade: choosing loop six over loop one on a Tuesday because the granulator is running and the wash bay is backed up destroys 58 kg of CO₂e per container for an hour of convenience.

What breaks the sequence

Exactly three things. An undocumented prior-contents record caps the container at Grade C and removes loops one and two for food or regulated duty. Structural cage corrosion removes loops one through four. And a residue outside our permitted list removes everything — those containers we decline at the gate and refer on, rather than accept and quietly create a problem.

The part nobody else publishes

Eight percent of what arrives here cannot be saved. We print that number because a reuse operation claiming a hundred percent recovery is either not measuring or not telling the truth. Containers arrive cracked, crushed, contaminated and in one memorable case full of concrete. The honest figure is 91.9% back into service, and we would rather publish it than a rounder one.

What does 'zero landfill' actually mean here?

That no container material leaving our Norristown yard goes to landfill. Bottles are granulated into HDPE regrind on site, steel is baled to a regional mill, polypropylene fittings go to reprocessors. We hold the outbound weight tickets and will send them to any customer who asks. It is not an offset arrangement and it is not diversion through a third party who may or may not landfill it downstream.

Which loop does most of your volume go through?

Loop one — reuse after a rinse — takes about 61% of intake. Wash-and-return takes another 22%. Between them, more than four in five containers that arrive here leave as containers. The remaining loops handle the tail, and granulation catches the 8% that genuinely cannot be saved.

How do you decide which loop a container takes?

A fixed triage sequence run at intake, always best-outcome-first: can it go straight back out, can it be washed into service, can it be rebottled, is the cage salvageable, can it be upcycled, and only then does it go to granulation. The decision points are cage squareness, weld node condition, bottle clarity and odour, and the prior-contents record.

Why not just recycle everything? It seems simpler.

Because simplicity is not the objective. Granulation recovers around 34% of the burden of manufacturing a replacement container; reuse recovers essentially all of it. Routing a sound container to a granulator because it is administratively easier destroys roughly two thirds of the value that container still had. Triage is more work and it is the entire reason the business exists.

IBC
Intermediate bulk container — anything between a drum and a tanker, in practice 110–550 gallons on a forkliftable base.
Composite IBC
An HDPE bottle inside a welded steel cage on a pallet base. The 275 and 330 gallon workhorses.
Tare
Empty weight of the container: 125–135 lb for a 275, 140–155 lb for a 330.
Gross mass
Container plus contents. Most 275s are rated to 2,800 lb; exceed it and the bottle bulges rather than bursts.
Node
A welded intersection in the cage where load actually transfers. The correct place to inspect.
S60x6
The standard outlet thread: 60 mm OD, 6 mm pitch buttress. Hand tight only.
Prior contents
What the container last held, logged against the original label. The single most consequential fact about any used tote.
Rebottle
A new HDPE bottle fitted into an inspected existing cage — virgin interior, 38% less embodied carbon than new.
Food grade
FDA-compliant resin plus an edible-only prior history plus a documented wash. All three, together.

Marking for a composite IBC approved for liquids. Belongs to the assembly and carries a service life.
Regrind
Granulated recycled HDPE. Post-industrial IBC regrind goes to pipe, conduit, pallets — never food contact.
